I make the mistake of omitting a letter in a folder name, maildrop, instead of returning an error to the mta, makes a new file in Maildir/ called whatever it was that I typed, and puts mail in it in mailbox format.

Putting a / at the end of the Maildir folder name will force maildrop to consider the destination a Maildir. If the Maildir does not exist the mail will be defferred. If there is not a / at the end, maildrop does not know whether you are reffering to a Maildir or mbox. If the Maildir is not available it will assume mbox. I learned this the hard way also.

This is bad, because I don't realize the problem for a long time, and I have no idea how to get my lost mail out of the wrong format into my proper maildir directories after this has happened!!

Use the Gmail Loader http://www.marklyon.org/gmail/ , a utility to forward old mbox or Maildir folders to your new gmail account, instead just resend the messages to your existing Courier account.
